AQL Sampling Inspection: How to Use AQL 2.5 in Practice

AQL is widely used in services, software, and product quality inspection. Here, we’ll focus on AQL sampling for product inspection when sourcing from China.

For most everyday consumer products, General Inspection Level II + AQL 2.5 is commonly used. But how many units should you inspect? How many defects are allowed? And what should you do if the inspection fails? In this post, we’ll answer these questions with real cases from our daily inspections.

What is AQL sampling in product inspection?

In international trade, there is a common sampling inspection standard called AQL (Acceptance Quality Limit). AQL sampling is used to determine how many units to inspect and what defect limits are used to accept or reject the whole batch.

Glassware orders are often large, so sampling inspection is commonly used. For example, one of our clients ordered 10,000 glass wine bottles. Under the commonly used General Inspection Level II, we inspect 200 pcs. Checking every piece is usually impractical because it takes too much time and costs more. How many defects are allowed depends on the AQL level you choose.

What AQL and inspection level should you use?

For most everyday consumer products, General Inspection Level II with AQL 2.5 is commonly used by suppliers and inspection companies. For buyers, it strikes a good balance between quality control and inspection cost.

For most routine inspections, Level II is the most common choice.

Level I uses a smaller sample size, while Level III uses a larger sample size for more extensive inspection.
Special Inspection Levels (S-1 to S-4) use much smaller samples than the General Inspection Levels and are mainly used for specific tests.

Here, AQL 2.5 refers to major defects. In daily inspections, defects are usually classified into 3 categories.

Critical defects: usually zero tolerance

These include safety or compliance issues and defects that make the product unusable, such as sharp edges on children’s toys or sharp fragments on ceramic tableware.

Major defects: commonly AQL 2.5

These include issues such as incorrect size or color, missing accessories, defects that affect normal use, or problems that could clearly affect sales.

Minor defects: commonly AQL 4.0

These are small appearance issues that do not affect normal use, such as tiny dust marks on the packaging or slightly long loose threads. These minor cosmetic defects can usually be accepted within a looser tolerance.

You can adjust the AQL based on product value and quality requirements. For higher-value products or stricter quality requirements, you can use AQL 1.5 for major defects.

For high-risk, highly regulated industries like automotive, aerospace, and medical devices, AQL limits are usually much stricter.

How to use AQL charts to get your sampling plan?

Once you confirm the order quantity (lot size), inspection level, and AQL levels, you can use the two AQL charts to determine the sample size and acceptance/rejection limits.

For example, to inspect a batch of 7,600 scented candles using:

General Inspection Level II
Critical: zero tolerance
Major: AQL 2.5
Minor: AQL 4.0

Use AQL chart 1 to get the sample size code

Use AQL chart 2 to get the sampling inspection plan

Sample size: 200 pcs
Critical defects: none allowed. 1 or more = reject
Major defects: up to 10 allowed. 11 or more = reject
Minor defects: up to 14 allowed. 15 or more = reject

Here is part of one of our inspection reports, showing the AQL sampling standards and actual defect counts used to determine whether the batch passes or fails.

In this case, 15 major defects were found, exceeding the allowed limit of 10, so the batch failed the inspection.

Note: If you see an up or down arrow, use the numbers above or below the arrow, as indicated in the chart. If the resulting sample size equals or exceeds the batch size, inspect the whole batch instead.

For example, for a batch of 20 pcs at Level II, AQL 0.25, the chart shows a down arrow. Following the arrow gives a sample size of 50 pcs, which is larger than the batch size, so all 20 pcs should be inspected.

What to do if your products fail AQL inspection?

Once a third-party inspection fails, buyers usually need to use the inspection report to negotiate rework or compensation with the supplier. After the issues are fixed, a reinspection is usually needed to confirm that the original problems have been resolved.

Ideally, the supplier should cover the reinspection cost if their quality issues caused the failure, but this should be specified clearly in the contract beforehand.

But once quality issues come up, rework and compensation are often where disputes start.

Sometimes, buyers and suppliers have different standards for what defects are acceptable. Some minor imperfections fall within normal production tolerances and are difficult to avoid completely. However, buyers without manufacturing experience may still expect these minor issues to be corrected.

Some factories are less willing to fix problems once they’ve received a large deposit, since rework takes extra time and resources. There are also a few cases where factories refuse to take responsibility for defects, believing that buyers are unlikely to pursue costly international legal action.

Even in everyday shopping, people often prefer large platforms because they can step in if an issue with the seller can’t be resolved. Paying through Alibaba means your order is covered by Trade Assurance—Alibaba’s buyer protection service, which involves two main types of fees.

Alibaba charges suppliers 2%–3% per transaction, with a cap of $100–$350. While this fee is officially paid by suppliers, in practice, most suppliers include it in product pricing — so buyers often end up paying for it.

2. Buyer-side payment processing fee
